Predictive Maintenance — Fixing Failures Before They Happen

In manufacturing there are two expensive scenarios. First: a machine fails suddenly and the whole line stops. Second: you replace healthy parts "just in case" because the schedule says so. Predictive maintenance hits the middle — you fix exactly when the data shows you should. Not too early, not too late.

Three approaches to maintenance

  • Reactive — fix after failure. Cheapest in theory, most expensive in practice (unplanned downtime).
  • Preventive — replace on a schedule, regardless of condition. Safer, but wastes healthy parts and time.
  • Predictive — measure machine condition and act when data indicates a coming problem. The most cost-effective at the right scale.

How it works

Predictive maintenance is built on IoT sensor data:

  • Sensors measure vibration, temperature, power draw, noise.
  • Data flows to the system in real time.
  • Analysis detects anomalies — e.g. rising bearing vibration signalling a coming failure.
  • An alert reaches maintenance before the machine stops.

  • Fewer unplanned stops — the most expensive kind of downtime.
  • Longer machine life — you react to a problem before it grows.
  • Optimal parts and labor — replace what's needed, when it's needed.

Where to start

Don't instrument the whole factory at once. Start with one critical machine — one whose failure hurts most. Measure its condition, learn the patterns, count the savings from avoiding one stop, then scale the proven pattern.

FAQ

Is this only for big factories?

No. Entry is cheaper than you'd think — from one machine and a few sensors. What matters is the cost of its downtime, not company size.

Do I have to replace machines?

No — an old machine can be instrumented externally. That's an advantage of the retrofit approach.

How fast is the return?

Usually after avoiding the first serious unplanned stop — sometimes that one event covers the deployment cost.
